Importance of Control Panel Inspection

The Cooling Tower Control Panel is the central hub that controls all key components, including: • Fan Motor • Circulation Pump • Electric Valves, Temperature Sensors, and Auto-Control Systems If abnormalities occur — such as loose wiring, burnt terminals, or overload relay failure — the system may not operate safely and could result in electric shock or fire hazards. Therefore, proper inspection and maintenance of the Control Panel is a critical part of every Cooling Tower Preventive Maintenance (PM) procedure.

Cooling Tower Control Panel Inspection Steps

1️⃣ Preparation & Safety

Turn off the Main Breaker and attach Lockout/Tagout (LOTO) signage.

Confirm there is no residual voltage in the circuit.

Wear Personal Protective Equipment (PPE) such as insulated gloves, safety glasses, and boots.

Review Wiring Diagram / Single Line Diagram (SLD) before starting work.

2️⃣ External Inspection

Inspect the cabinet body and cover — ensure there are no burn marks, corrosion, or water leaks.

Check door gaskets and sealing to prevent moisture ingress.

Inspect the panel cooling fan and dust filters.

Test indicator lamps and front-panel switches for proper operation.

3️⃣ Internal Visual Inspection

Check the condition of wires, terminals, and busbars — ensure no looseness, disconnection, or burn marks.

Look for soot, water stains, or dust buildup, which can cause short circuits.

Verify tightness and alignment of key components such as:

- MC / Magnetic Contactor - Overload Relay (OLR) - Miniature Circuit Breaker (MCB) - Thermal Relay / Timer / Relay Socket

Check ground wire and earthing connections for completeness and integrity.

4️⃣ Electrical Measurement

Use a Clamp Meter / Multimeter to measure:

- Voltage - Current - Ground Resistance

Check phase balance between each phase.

Record motor starting current and running current.

Verify Overload Relay settings correspond to motor rated current.

Test the control circuit operation:

- Start / Stop Buttons - Auto / Manual Switch - Thermal Overload Trip Reset

Check temperature sensors / thermostats and float switches.

Test functionality of Emergency Stop Switch.

Verify the operating sequence of the Cooling Tower fans.

Check speed transition (Low/High or via VFD system).

Measure current draw during speed change and monitor motor temperature.

Test Start/Stop operation of each circulation pump.

Inspect water level sensor / float switch.

Verify alarm signals and reset function of the system.

8️⃣ Cleaning & Finishing

Use a low-voltage blower or anti-static brush to remove dust inside the panel.

Arrange wiring neatly and secure with cable ties.

Check all tags and labels for accuracy and visibility.

Close and lock the panel cover securely.

9️⃣ System Testing & Verification

Turn on the Main Breaker and restore power.

Perform a Full Load Test of fans and pumps.

Measure voltage and current under operating conditions.

Monitor component temperature inside the panel (should not exceed 50°C).

Record inspection results and electrical parameters in the PM Report.
